Off-Road Tire-Terrain Interaction: An Analytical Solution

A novel semi-analytical solution has been developed for the calculation of the static and dynamic response of an off road tire interacting with a deformable terrain, which utilizes soil parameters independent of the size of the contact patch (size-independent). The models involved in the solution presented, can be categorized in rigid and/or pneumatic tires, with or without tread pattern. After a concise literature review of related methods, a detailed presentation of the semi-analytical solution is presented, along with assumptions and limitations. A flowchart is provided, showing the main steps of the numerical implementation, and various test cases have been examined, characterized in terms of vertical load, tire dimensions, soil properties, deformability of the tire, and tread pattern. It has been found that the proposed model can qualitatively capture the response of a rolling wheel on deformable terrain.

Cycle-Average Heavy-Duty Engine Test Procedure for Full Vehicle Certification - Numerical Algorithms for Interpreting Cycle-Average Fuel Maps

In June of 2015, the Environmental Protection Agency and the National Highway Traffic Safety Administration issued a Notice of Proposed Rulemaking to further reduce greenhouse gas emissions and improve the fuel efficiency of medium- and heavy-duty vehicles. The agencies proposed that vehicle manufacturers would certify vehicles to the standards by using the agencies’ Greenhouse Gas Emission Model (GEM). The agencies also proposed a steady-state engine test procedure for generating GEM inputs to represent the vehicle’s engine performance. In the proposal the agencies also requested comment on an alternative engine test procedure, the details of which were published in two separate 2015 SAE Technical Papers [1, 2]. As an alternative to the proposed steady-state engine test procedure, these papers presented a cycle-average test procedure.

Field Study of Heavy Vehicle Crash Avoidance System Performance

This study evaluated the performance of heavy vehicle crash avoidance systems (CASs) by collecting naturalistic driving data from 150 truck tractors equipped with Meritor WABCO OnGuardTM or Bendix® Wingman® AdvancedTM products. These CASs provide drivers with audio-visual alerts of potential conflicts, and can apply automatic braking to mitigate or prevent a potential collision. Each truck tractor participated for up to one year between 2013 and 2015. Videos of the forward roadway and drivers’ faces were collected along with vehicle network data while drivers performed their normal duties on revenue-producing routes. The study evaluated the performance of CAS activations by classifying them into three categories based on whether a valid object was being tracked and whether drivers needed to react immediately.

Aerodynamic Performance of Flat-Panel Boat-Tails and Their Interactive Benefits with Side-Skirts

This paper describes an investigation of the performance potential of conventional flat-panel boat-tail concepts applied to tractor-trailer combinations. The study makes use of data from two wind-tunnel investigations, using model scales of 10% and 30%. Variations in boat-tail geometry were evaluated including the influence of length, side-panel angle and shape, top-panel angle and vertical position, and the presence of a lower panel. In addition, the beneficial interaction of the aerodynamic influence of boat-tails and side-skirts that provides a larger drag reduction than the sum of the individual-component drag reductions, identified in recent years through wind-tunnel tests in different facilities, has been further confirmed. This confirmation was accomplished using combinations of various boat-tails and side-skirts, with additional variations in the configuration of the tractor-trailer configuration.

North American on-highway tractor fuel efficiency has evolved significantly from its 1950’s roots to today’s Department of Energy SuperTruck prototypes and current Original Equipment Manufacturer production models. Innovating tomorrow’s Environmental Protection Agency Green House Gas compliant and economically efficient designs require understanding and manipulating the complex interactions between multiple systems in the context of both how the vehicles are formally evaluated and how and where they are actually used. This SAE L. Ray Buckendale Lecture paper provides an in depth overview of fuel economy and freight efficiency evaluation methods, their contexts and limitations, especially with respect to comparisons between the different methods.

Evaluation of Control Methods for Thermal Roll Forming of Aerospace Composite Materials.

With increased demand for composite materials in the aerospace sector there is a requirement for the development of manufacturing processes that enable larger and more complex geometries, whilst ensuring that the functionality and specific properties of the component are maintained. To achieve this, methods such as thermal roll forming are being considered. This method is relatively new to composite forming in the aerospace field, and as such there are currently issues with the formation of part defects during manufacture. Previous work has shown that precise control of the force applied to the composite surface during forming has the potential to prevent the formation of wrinkle defects. In this paper the development of various control strategies that can robustly adapt to different complex geometries are presented and compared within simulated and small scale experimental environments, on varying surface profiles.

Process Understanding of Dry Drilling CFRP/Aluminium and AL/AL Stacks in IT8 Quality

Drilling holes into metal with MQL (Minimal Quantity Lubrication) is a normal procedure, because the drill is designed for drilling metal and the malleable capability of the metal compensates for the insufficient cutting capability of a worn out drill. Drilling composite materials using the same drill (designed for drilling metal) is a different procedure, because composite fibers are not malleable like metal at all. Due to this fact the tools become very hot trying to forge composite fibers like metal. The elastic behavior of the composite and the delamination inside the hole makes the tool temporary smaller than the diameter of the drill. The hole in the metal part of the stack remains slightly larger due to the heat and the thermal expansion rate. This paper shows how to drill metal and composite with the same diameter, so that achieving H8 quality is no longer a dream.

Lightweight Composite Air Cargo Containers

Air cargo containers are used to load freight on various types of aircrafts to expedite their handling. Fuel cost is the largest contributor to the total cost of ownership of an air cargo container. Therefore, a better fuel economy could be achieved by reducing the weight of such containers. This paper aims at developing innovative, lightweight design concepts for air cargo containers that would allow for weight reduction in the air cargo transportation industry. For this purpose, innovative design and assembly concepts of lightweight design configurations of air cargo containers have been developed through the applications of lightweight composites. A scaled model prototype of a typical air cargo container was built to assess the technical feasibility and economic viability of creating such a container from fiber-reinforced polymer (FRP) composite materials. Aircraft Wing Build Philosophy Change through System Pre-Equipping of Major Components

In the civil aircraft industry there is a continuous drive to increase the aircraft production rate, particularly for single aisle aircraft where there is a large backlog of orders. One of the bottlenecks is the wing assembly process which is largely manual due to the complexity of the task and the limited accessibility. The presented work describes a general wing build approach for both structure and systems equipping operations. A modified build philosophy is then proposed, concerned with large component pre-equipping, such as skins, spars or ribs. The approach benefits from an offloading of the systems equipping phase and allowing for higher flexibility to organize the pre-equipping stations as separate entities from the overall production line. Its application is presented in the context of an industrial project focused on selecting feasible system candidates for a fixed wing design, based on assembly consideration risks for tooling, interference and access.

Safety Release Fasteners Enable New Cabin/Cargo Decompression Concept

In the frame of incremental product improvement, AIRBUS has developed and implemented a new innovative rapid decompression / pressure relieve concept for the cargo compartment area. The core change lays with detaching the complete cargo lining panels from the substructure in case of a rapid decompression in the cargo area instead of using dedicated blow in panels. In that way, pressure equilibrium can be achieved by air flow through the opened areas around the cargo lining panels rather than through specific blow out / blow in venting areas. The key for this is a self-detaching fastener AIRBUS has developed in an outstanding cooperation with ARCONIC Fastening Systems & Rings (former Alcoa Fastening Systems & Rings) in Kelkheim, Germany. These fasteners are installed to keep the cargo lining panels in place and tight against smoke in case of fire which is one of the main purposes for their use.

Automatic Temporary Fastener Installation System for Wingbox Assembly

The automation cycle time of wing assembly can be shortened by the automated installation of single-sided temporary fasteners to provide temporary part clamping and doweling during panel drilling. Feeding these fasteners poses problems due to their complexity in design and overall heavy weight. In the past, Electroimpact has remotely fed these fasteners by blowing them through pneumatic tubing. This technique has resulted in occasional damage to fasteners during delivery and a complex feed system that requires frequent maintenance. Due to these issues, Electroimpact has developed a new fully automated single-sided temporary fastening system for installation of the LISI Clampberry fasteners in wing panels for the C919 wing factory in Yanliang, China. The feed system stores fasteners in gravity-fed cartridges on the end effector near the point of installation.

An Asymmetric Wrenching System with High Torque Transfer Capability for Aerospace Pins

The installation of common threaded aerospace fasteners by the application of a torque to a nut or collar is made possible by an internal wrenching element or recess feature adapted to the threaded end of a pin, which accepts a mating anti-rotation key designed to partially balance the applied torque. In applications such as the mechanical joining of composite structures accomplished by wet clearance fit installations of permanent fasteners, high nut or collar seating torques not adequately opposed by frictional resistance at the contact surfaces of the fastener and joint members effectively shift a greater proportion of the torque reaction requirement onto the recess and mating anti-rotation key which in turn can experience high torsional stresses exceeding their design capability and result in frequent service failures.

Fan Shroud Optimization Using Adjoint Solver

Fan and fan-shroud design is critical for underhood air flow management. The objective of this work is to demonstrate a method to optimize fan-shroud shape in order to maximize cooling air mass flow rates through the heat exchangers using the Adjoint Solver in STAR-CCM+®. Such techniques using Computational Fluid Dynamics (CFD) analysis enable the automotive/transport industry to reduce the number of costly experiments that they perform. This work presents the use of CFD as a simulation tool to investigate and assess the various factors that can affect the vehicle thermal performance. In heavy-duty trucks, the cooling package includes heat exchangers, fan-shroud, and fan. In this work, the STAR-CCM+® solver was selected and a java macro built to run the primal flow and the Adjoint solutions sequentially in an automated fashion.

The overall cost of ownership of a product is dependent on the life of the product and the cost. To keep the cost of ownership down, it is important to understand how the life of the product can be increased while lowering the cost at the same time. We are also challenged to reduce the carbon footprint and improve energy requirements to become more sustainable and green. How can both of these necessities be achieved? “Remanufacturing” is a simple answer to this complex question. Remanufacturing can improve the useable life of a part or product by multiple times. It is cost effective compared to new part production and is reasonably inexpensive to end customer. The energy required for remanufacturing is less compared to its original manufacturing. Remanufacturing reuses/salvages most of the original content. Design for Remanufacturing is a fundamental change in design engineering process to meet remanufacturing requirements.

Vehicle Demonstration of 2 Stroke Engine Brake in a Heavy Duty Truck

Heavy duty valvetrains have evolved over the last 20 years with the integration of engine braking into the valvetrain. Jacobs Vehicle Systems have developed the High Power Density (HPD) engine brake that increases retarding powe, especially at low engine speed. The system works by converting the engine from a 4 stroke during positive power into a 2 stroke for retarding power. This more than doubles the retarding power at cruise engine speeds reducing the need to downshift in order to control the vehicle, compensates for reduction in natural vehicle retarding due to aerodynamic and friction enhancements, and enables the same vehicle retarding power with a smaller displacement engine as engine downsizing becomes prevalent. This paper describes lessons learnt during a recent vehicle demonstration project undertaken by Jacobs including performance, durability, integration with the engine powertrain, controls development, calibration, management of air system and transient operation.

Design Analysis of High Power Density Additively Manufactured Induction Motor

Induction machines (IM) are considered work horse for industrial applications due to their rugged, reliable and inexpensive nature; however, their low power density restricts their use in volume and weight limited environments such as an aerospace, traction and propulsion applications. Given recent advancements in additive manufacturing technologies, this paper presents opportunity to improve power density of induction machines by taking advantage of higher slot fill factor (SFF) (defined as ratio of bare copper area to slot area) is explored. Increase in SFF is achieved by deposition of copper in much more compact way than conventional manufacturing methods of winding in electrical machines. Thus a design tradeoff study for an induction motor with improved SFF is essential to identify and highlight the potentials of IM for high power density applications and is elaborated in this paper.

An Investigation into the Tradespace of Advanced Wide-Band Gap Semiconductor Devices in a Full-Bridge DC-DC Converter

In aerospace applications, it is important to have efficient, small, affordable, and reliable power conversion units with high power density to supply a wide range of loads. Use of wide-band gap devices, such as Silicon Carbide (SiC) and Gallium Nitride (GaN) devices, in power electronic converters is expected to reduce the device losses and need for extensive thermal management systems in power converters, as well as facilitate high-frequency operation, thereby reducing the passive component sizes and increasing the power density. A performance comparison of state-of-the art power devices in a 10 kW full-bridge dc-dc buck converter operating in continuous conduction mode (CCM) and at switching frequencies above 100 kHz will be presented in this manuscript. Power devices under consideration are silicon (Si) IGBT with Si antiparallel diodes, Si IGBT with SiC antiparallel diodes, Si MOSFETs, SiC MOSFETs, and enhancement-mode GaN transistors.

As the cost and complexity of modern aircraft systems increases, emphasis has been placed on model-based design as a means for reducing development cost and optimizing performance. To facilitate this, an appropriate modeling environment is required that allows developers to rapidly explore a wider design space than can cost effectively be considered through hardware construction and testing. This wide design space can then yield solutions that are far more energy efficient than previous generation designs. In addition, non-intuitive cross-coupled subsystem behavior can also be explored to ensure integrated system stability prior to hardware fabrication and testing. In recent years, optimization of control strategies between coupled subsystems has necessitated the understanding of the integrated system dynamics.

A Methodology for Collision Prediction and Alert Generation in Airport Environment

Aviation safety is one of the key focus areas of the aerospace industry as it involves safety of passengers, crew, assets etc. Due to advancements in technology, aviation safety has reached to safest levels compared to last few decades. In spite of declining trends in in-air accident rate, ground accidents are increasing due to ever increasing air traffic and human factors in the airport. Majority of the accidents occur during initial and final phases of the flight. Rapid increase in air traffic would pose challenge in ensuring safety and best utilization of Airports, Airspace and assets. In current scenario multiple systems like Runway Debris Monitoring System, Runway Incursion Detection System, Obstacle avoidance system and Traffic Collision Avoidance System are used for collision prediction and alerting in airport environment. However these approaches are standalone in nature and have limitations in coverage, performance and are dependent on onboard equipment.

Powder Reuse and Its Effects on Laser Based Powder Fusion Additive Manufactured Alloy 718

Laser Based Powder Bed Fusion, a specific application of additive manufacturing, has shown promise to replace traditionally fabricated components, including castings and wrought products (and multiple-piece assemblies thereof). In this process, powder is applied, layer by layer, to a build plate, and each layer is fused by a laser to the layers below. Depending on the component, it appears that only 3-5% of the powder charged into the powder bed fusion machine is fused. Honeywell’s initial part qualification efforts have prohibited the reuse of powder. Any unfused powder that exits the dispenser (i.e., surrounds the build or is captured in the overflow) is considered used. In order for the process to be broadly applicable in an economical manner, a methodology should be developed to render the balance of the powder (up to 97% of the initial charge weight) as re-usable.
